Zone picking
What is zone picking?
Zone picking divides the warehouse into areas and keeps each picker inside one: an order that needs items from three zones travels through three pickers (or is consolidated at a hand-off point) instead of sending one person across the whole building. It shortens every walk, teaches specialization, and puts the coordination cost at the seams between zones.
How an order moves through the zones
- Sequential: the order passes zone to zone, each picker adding their lines; simple, and the order is only complete at the last zone.
- Parallel: all zones pick their lines at once into a shared tote or cart; fastest to the floor, and it needs somewhere to bring the pieces together.
- Pick and deliver: each zone completes its piece and hands it to a sorter or a packer who owns the whole order.
When it earns its keep
When the warehouse is big enough that crossing it is the dominant cost, or when products need different skills or equipment (cold, secure, bulk). It stops paying when orders are small and rarely span zones: the hand-offs then cost more than the walking saved.
